The DROPS Calculator: How Much Damage Can a Falling Bolt Really Do?

The DROPS calculator is one of the simplest safety tools in industry: plug in an object's weight and the height it could fall from, and it maps the combination to a predicted consequence, from first-aid case up to fatality. It was developed by the oil and gas industry's Dropped Objects Prevention Scheme, and it's blunt about physics that intuition gets wrong.

Height does the work

Impact energy scales linearly with both mass and height — but on a crane, height is the variable that gets big. A bolt that would bruise a toe if dropped from a bench becomes a lethal projectile from a runway beam. The calculator's core message: on the consequence chart, even objects under roughly two pounds cross into the fatality zone at heights common to overhead cranes, derricks, and towers.

Run your own hardware through it

Take a typical crane fastener — a bolt, nut, and washer assembly weighing around a pound — and consider where identical hardware sits on your equipment: trolley covers, sheave guards, festoon clamps, light fixtures, panel bolts. Now note the height of each and what's underneath during a shift. That mental exercise is a drop survey in miniature, and the results usually surprise people: the ordinary hardware overhead is firmly in the serious-injury band, and much of it is in the fatal band.

A hard hat is not the answer the chart suggests

Industrial hard hats are designed for bumps and small impacts — not for the energies the calculator shows for steel falling from structure height. PPE is the last layer, not the plan.

The calculator's real value is prioritization.
